Project Background
The customer is a connector and cable OEM in Guangdong running 12 assembly lines that build USB-C charging cables and TYPE-C receptacles for consumer electronics brands. Pin reinforcement, the last step before electrical test, decides whether a receptacle survives 10,000 insertion cycles. It was also the bottleneck: two component epoxy needed a 25 minute oven cure and could not match the takt time of the new automated lines.
The Challenge
- 20-30 minute oven cure per batch created work in progress between dispensing and test
- Oven heat distorted thin wall LCP insulators, misaligning pins on 0.5mm pitch parts
- Rework from pin skew, epoxy overflow and incomplete cure reached 1.8% per shift
- Translucent amber epoxy on a dark housing made coverage a guess for operators and AOI
- Cured epoxy in fixtures added 40 minutes of cleaning at every model changeover
Material Evaluation
Three UV candidates were screened against four requirements: Shore D hardness above 70, non sagging bead on vertical pins, dielectric strength for 20V charging circuits, and cure under 5 seconds at 395nm.
| Candidate | Hardness | Bead stability | Cure | Verdict |
|---|---|---|---|---|
| 3523 UV sealant | Shore D 78D | High thixotropy, blue, no sag | 4s at 600 mJ/cm2 | Selected |
| Epoxy, two component | Shore D 80 | Good | 25 min oven | Rejected: heat and cycle time |
| Competitor UV acrylate A | Shore D 55 | Sags on vertical pins | 5s | Rejected: too soft, wets out |
| Competitor UV acrylate B | Shore D 72 | Good | 8s | Rejected: too slow for takt |
Line Trial Parameters
| Parameter | Setting |
|---|---|
| Valve and nozzle | Time pressure valve, 0.6mm nozzle |
| Shot size | 0.25MPa for 0.35s on 12 pin receptacles |
| LED head | Two 395nm heads at 45 degrees, 1.5 W/cm2 each |
| Dose | 600 mJ/cm2, verified per shift with a radiometer |
| Cure time | 4 seconds inline, no cooling station |
| Handling strength | Full after 4 seconds, test ready immediately |
Implementation Timeline
- Week 1: material screening, 30g samples cured on scrap receptacles, hardness and adhesion checked
- Week 2: one line trial, dispense path programmed, radiometer dose map built across the fixture
- Week 3: insertion cycle testing to 10,000 cycles, cross section inspection of pin fillets
- Week 4: fixtures redesigned with removable inserts, work instruction rewritten around blue bead accept criteria
- Week 5-6: remaining 11 lines converted in two waves, 4 hours of training per shift team
Results After Three Months
| Metric | Before (oven epoxy) | After (3523 UV sealant) |
|---|---|---|
| Cure time per part | 20-30 minutes batch | 4 seconds inline |
| Throughput | 1,100 pcs/shift | 1,520 pcs/shift (+38%) |
| Pin reinforcement rework | 1.8% | 0.35% |
| Insulator distortion | Recurring | Eliminated, no oven heat |
| 10,000 cycle contact failures | 0.9% | 0.1% |
| Changeover cleaning | 40 minutes | 12 minutes |
| Floor space | Oven plus cooling racks | 2.1m of conveyor released |
Cost Impact
On a monthly volume of 620,000 reinforced units the combined effect of lower scrap, 22% lower cost per unit and released floor space paid back the LED hardware and fixture work in under five months. Energy consumption for the step fell by roughly 70%, since the oven and its extraction were switched off entirely.
Why 3523 Fit This Application
- Shore D 78D hardness with 12 MPa tensile strength and 120% elongation locks pins without cracking under drop shock
- Low shrinkage and low dielectric constant protect fine solder fillets, dielectric strength expected in the 20-23 kV/mm class
- 70000 ± 15000 mPa·s at 25°C with high thixotropy holds the bead on vertical pin rows and out of the mating area
- 600 mJ/cm2 cure in 3-5 seconds under 365-405nm light removed the oven from the process
- Blue transparent colour turned coverage inspection into an objective visual check
- 12 month shelf life at 8-28°C replaced frozen epoxy kits and simplified inventory
Customer Feedback
“We removed the oven line and two cooling racks, and pin reinforcement stopped being our bottleneck. The blue colour alone saved us a full inspection station.”
— Process Engineering Manager, connector OEM in Guangdong
Where Else This Applies
- Micro USB, Lightning and board to board connectors needing strain relief on 0.3-0.5mm pitch pins
- Data cable tail solder cups where strand breakage under bending is the main field failure
- Camera module and sensor potting where low shrinkage protects fine wire bonds
- Any station that must cure in place, inline, without an oven footprint
Transferable Lessons
Any line still heat curing epoxy for pin reinforcement or solder joint protection can expect the same three gains: the cure step leaves the critical path, thermal distortion of the insulator stops, and inspection becomes objective. Prerequisites are direct line of sight to the joint and a UV LED head sized to the bead width.
